The fabric decides the method, not the budget
Almost every quote in this market lists the same five processes and leaves you to guess which one you need. In practice the choice is made for you by two things you already know: what the garment is made of, and what colour it is. Get those two facts on the table and four of the five options usually eliminate themselves.
Sublimation printing bonds dye into polyester fibres, so it cannot be used on cotton at all. It is also translucent, so it cannot lay a light colour over a dark one. That is why sublimated ranges are built on white polyester and the dark areas are printed rather than dyed. When it fits, nothing beats it: no weight, no hand feel, nothing sitting on the surface to crack, and a full-colour gradient costs the same as a plain block.
Direct to film works the opposite way, and that flexibility is why it has taken over short-run work. The design is printed to a film and bonded on top of the garment, so it goes onto cotton, polyester, blends, light or dark, without changing the process. That flexibility is the whole point of it. The trade-off is that it is a layer sitting on the cloth, so it has a hand feel and it is the layer that eventually shows wear.
DTG printing puts ink into the cotton fibres themselves, which gives the softest result on a cotton tee. On a dark garment it needs a pre-treatment and a white underbase, and both of those change the feel and the wash behaviour. Screen printing still wins on very large runs of one or two colours, because the setup cost is paid once and the per-piece cost then drops below everything else. Cut vinyl has one honest use, which is small numbers of names and numbers, and it is the wrong answer for any large solid area.
Ask a printer these two questions before comparing prices
Which process, and on which fibre. Every quote should answer both. That is the whole test. If one quote says sublimation printing on a cotton tee, that quote is describing a different process under a nicer name, and the two prices you are comparing are not comparable. A quote that answers both questions in one sentence is one who has thought about your garment. A supplier who answers with the word premium has not.
What happens to a print in an industrial laundry
Most printed uniform ends up somewhere hotter than a home machine. A hotel or contract laundry runs at high temperature with alkaline chemistry, and that environment is far harder on a surface-bonded print than on a dye that sits inside the fibre. If the printed garment is going into that cycle, say so at briefing stage, because it changes the recommendation. It is another reason we ask what the garment is for rather than only what it looks like.
Sun matters too, and it is specific to this region. Prints on outdoor workwear and event kit take real ultraviolet exposure, and pigment choice and ink laydown decide how long the colour holds. A print specified for an air-conditioned office and a print specified for a site perimeter are not the same job even when the artwork is identical.
Artwork: the file decides half the result
The most common delay we see is not production, it is artwork. Vector files scale to any size without softening, so a logo supplied as vector can go on a chest badge and a jacket back from the same file. A low-resolution image pulled from a website will look acceptable at badge size and fall apart across a back panel. Send the highest quality file you have, tell us the finished print size, and name the brand colours if you have them, because a colour matched by eye on a screen is not a colour reference.
Keep the artwork on record once it is set up. A logo recreated from a fresh image on every order will drift, and by the third order the newest garments no longer match the first batch. We store the digitised file and the colour references against the account for exactly that reason.
Small runs, sampling and why a test piece is worth a day
Digital textile printing has no screens to burn and no colour separations to set up, which is what makes short runs and one-off pieces workable at all. Use that. Print one piece, wash it, look at it after a few days, and only then commit the run. On saturated polyester that test is not optional in our view, because dye migration takes time to appear and a bulk order approved on day one can still fail in week two.
How this sits alongside embroidery and workwear printing
Print is not always the right answer. On a blazer, a jumper or a tracksuit, embroidery holds up better and reads as more considered, and thick tricot and fleece take a stitch far better than they take a film. On heavy site workwear the brief changes again, because a garment that is dragged across plant and washed industrially needs a different specification. Digital work, workwear printing and embroidery are three different jobs and we would rather move you to the right one than sell you the one you asked for.
Turnaround, and the part that actually causes delays
Digital print is fast by nature, and the production step is rarely the constraint. What holds orders up is artwork arriving in the wrong format, a colour reference that turns out to be a screenshot, and approval sitting with a committee. Send usable artwork, name a decision maker, and the rest moves quickly. Send a logo pulled off a website and expect the first day to go on rebuilding it.
Choosing between print and embroidery on the same garment
Buyers often ask for both on one order and then wonder why the quote splits. The honest rule is that the garment decides. A knitted polo, a fleece or a structured jacket takes a stitch better than it takes a film, because the surface moves and a bonded layer has to move with it. A flat woven tee or a smooth performance fabric is the opposite, and a print will sit cleaner and cost less than an equivalent embroidery on a complex mark.
Detail level matters too. Fine text under about five millimetres and thin gradients do not survive a needle, they close up and lose legibility, so a logo with small type is a print job even on a garment that would otherwise suit stitching. Conversely a two-colour block mark on a heavy jacket is an embroidery job even though a printer could produce it. Where an order needs both, we split it by garment rather than by preference and tell you which is which on the quote.
What a printed uniform actually costs over three years
Unit price is the number everyone compares and it is the least useful one. What decides the real cost is how many times the garment is replaced, and print is one of the two things that usually triggers a replacement before the cloth is worn out. A bonded print that cracks, lifts at the edge or discolours makes the whole garment look finished even when the fabric is fine.
That is why the questions on this page are worth asking. A method matched to the fibre lasts the life of the garment. A method chosen because it was the cheapest line on a quote gets replaced, and the replacement is not just the print, it is the garment underneath it. A team of forty re-kitted a year early because a logo went pink is a larger number than any saving made at order stage.
Reorders, and why the first order is the easy one
Almost every problem we are called in to fix is a reorder problem rather than a first-order problem. A new starter joins in month eight, gets a garment printed from artwork that was rebuilt from scratch, and stands next to a colleague whose logo is a slightly different size in a slightly different shade. Nobody can say exactly what is wrong, but everybody can see that something is.
The fix is administrative rather than technical, and it costs nothing. The artwork file, the print positions, the sizes and the colour references stay on the account. A reorder is then matched to that stored record rather than interpreted afresh. Ask any printer whether they hold your file or rebuild it each time. The answer tells you what your third order is going to look like.
Common briefs, and what we usually recommend
A corporate polo run in a single brand colour on cotton, forty pieces, is usually embroidery on the chest rather than print, because it will be worn to client meetings and stitching reads better at close range. A full-colour event tee, three hundred pieces, one wear, is a print job every time and the method follows the garment colour. Site workwear with a logo on a hi-vis vest is the one that needs the most care, because neon polyester is on the list of worst offenders for dye migration and because the garment is going into hard laundry and full sun. That brief gets a test piece before anything else happens. A hotel or restaurant apron sits somewhere in the middle, where the wash is hot and frequent but the garment is seen at close range, so the finish matters as much as the durability.
